Worbla for Beginners — Thermoplastic Armour Guide

Worbla is the gateway to professional-looking cosplay armour. Here's how to use it.

What Is Worbla

Worbla is a thermoplastic sheeting material that becomes pliable when heated with a heat gun and rigid when cool. It's the material of choice for cosplay armour, props, and structural elements — it can be shaped to complex forms, bonded to itself without adhesive, and accepts a wide range of finishing treatments. Unlike EVA foam alone, Worbla creates a hard shell finish that holds detail and resists damage at conventions.

Tools You Need

The essential Worbla toolkit: a heat gun (not a hair dryer — you need the higher temperatures a heat gun provides), a silicone work mat, heat-resistant gloves, a craft knife and cutting mat, and a selection of sculpting tools for detail work. Optional but useful: a foam carver for the EVA foam base that Worbla is often applied over.

Basic Technique

The standard Worbla workflow uses EVA foam as a core with Worbla applied over it. Cut your shape from EVA foam, heat the Worbla sheet until pliable (it will become slightly translucent), apply the Worbla over the foam, and press it firmly to adhere. Work quickly — Worbla cools and stiffens within 30–60 seconds. Seams are bonded by pressing heated Worbla edges together; the material bonds to itself very strongly.

Finishing

Raw Worbla has a textured surface. To achieve a smooth finish, apply 2–3 coats of Plasti-Dip or a similar flexible coating, sanding between coats. Then prime and paint. For metallic armour effects, rub-n-buff metallic wax applied over a base paint creates a convincing metal appearance with minimal equipment. Heidi uses this technique on her Steampunk Wonder Woman armour.
